Demag 5 Ton Overhead Crane: The Inspection That Caught a Certificate Error

No search term on a crane company website surprises me anymore. In Q1 2024, our analytics picked up ichabod crane. The following week, someone typed in can crusher yeti. Neither phrase describes a Demag 5 ton overhead crane, but I understood the pattern: people describe what they can see, not the nameplate they should be reading.

I'm a quality manager at a small material handling integration company. I review roughly 70 cranes and hoists a year before they go to customers. In Q1 2024, we rejected 9% of first submissions because of documentation traceability or spec mismatches. Most of those issues were small. On a lifting machine, small has a long drop.

The story I keep going back to is a new Demag 5 ton overhead crane we supplied to a fabrication shop last fall. The customer already ran several older units, and their maintenance system still used the category Demag Terex cranes. Their technicians knew Demag Terex parts and service history. They did not want to learn a different supplier's way of doing things just for one bay.

The purchase order said the crane should be factory wired, factory tested, and delivered with load test documents matched to the actual serial numbers. That last sentence came from an earlier incident, not from a standard template. I added it after a used crane with a polished nameplate arrived with a certificate that belonged to the wrong unit.

The delivery arrived on schedule. Crate looked clean. Chain lubrication looked clean. Hoist tag matched the contract. Motor tag matched the hoist tag. For a short, uncomfortable moment, I thought the paper check was going to be the boring part.

Then I compared the radio remote manual to the actual radio receiver in the control cabinet. The manual listed a model with one channel programming sequence. The receiver installed was a similar model with the same frequency but a different procedure for changing channels. The supplier said it was an equivalent upgrade. The wiring diagram on the cabinet door did not show that receiver. It should have.

I kept going. And then I found the issue that stopped everyone: the load test certificate had the right hoist and motor numbers, but the end truck ID was one digit different from the painted ID on the girder. The factory had almost certainly tested this crane. But the document trail did not prove it. On an overhead crane, the document trail is what a future inspector will follow. I sent the paperwork to the OEM service engineer, not to the welding shop.

Every schedule analysis said release it and correct the paperwork later. The panel looked compatible, the load test was done, the crane was probably safe. My gut said wait. My gut had learned that lesson after an earlier mismatch appeared at two in the morning, after installation, and I did not want to repeat it. The numbers pointed to yes. The story behind the numbers pointed to no.

I called the OEM engineer. He said the radio receiver was not part of the build they had tested. The alternate receiver might work, but it was not in the certified package. And the certificate error had to be corrected by the same person who signed the original test, not by someone adding a note on a copied sheet. That call changed our release date by eleven days.

We swapped the receiver to the specified model, waited for the corrected certificate, and then let the crane be load tested again. It passed. Once the paperwork matched, the crane was allowed to do what it was built to do.

I use the same logic when someone asks why a portable engine hoist cannot cover a temporary overhead lifting task. An engine hoist is a useful piece of maintenance equipment for pulling a motor out of a truck. It is not a substitute for a Demag 5 ton overhead crane when the load is going to travel over a machine centerline at head height. One machine is portable and has no fixed load path. The other is installed, certified, and inspected as part of a building system. That difference is not snobbery. It is a load path difference.

Here is what I did not do during that eleven-day hold. I did not design a replacement bracket. I did not rewrite the manual. I did not tell the OEM how to run a load test. That is not my area of strength. A vendor who knows the limits of its own expertise is more credible to me than one who promises to solve every problem on the spot. I would rather work with a specialist who says this is not our strength and hands me the right contact than a generalist who overpromises.

What I kept after the delay

For overhead cranes, I treat OSHA 29 CFR 1910.179 and ASME B30.17 as the floor we start from, not the ceiling of inspection. They ask for rated load to be visible, controls to be marked, and proof of testing to be available. Everything else is making that proof match the machine.

  • A nameplate is a statement, not proof. Check it against the certificate.
  • If the certificate is off by one digit, do not round up.
  • If a replacement part is not in the approved build, it is not part of the certified load path, no matter how compatible it looks.

The eleven-day delay felt excessive at the time. It is also why I can tell customers who say Demag Terex cranes are old news that the legacy is real, but parts and documentation have to be checked against current Demag records. Cranes have changed. Physics has not, and inspection standards do not care about marketing timelines.
